    Scrap Cost Calculator

Estimate the annual direct scrap exposure from your observed production defect rate, annual production volume and direct cost per nonconforming unit.

This calculator uses observed production performance. It is not a capability analysis, a predicted PPM calculation or a complete cost-of-poor-quality model.

Free. No login, email or credit card. Nothing is stored.

    Production inputs

Total units expected to be produced in one year.

    Defect input basis

Use an actual production or inspection result, not a Cpk-derived prediction.

Direct material, labour and disposal cost of one scrapped unit only.

    Estimated direct scrap exposure

    Your scrap estimate

Enter annual volume, observed defect rate or PPM and direct unit cost, then calculate.

Direct scrap only. No Cp, Cpk, Pp or Ppk calculation.

    How to calculate scrap cost

Annual direct scrap exposure = annual production volume × observed defect rate × direct scrap cost per defective unit. Monthly values are annual values divided by 12.

Illustrative example: 250,000 units per year at an observed defect rate of 0.8% gives 2,000 expected scrapped units. At $14 direct scrap cost per unit, the estimated annual direct scrap exposure is $28,000. This is not a benchmark or industry average.

Direct scrap cost vs cost of poor quality

Direct scrap cost covers material, direct labour, disposal and a replacement unit where directly attributable.

Broader cost of poor quality may also include rework, inspection, sorting, containment, logistics, customer complaints, returns, warranty, lost capacity and lost sales. This free calculator intentionally estimates only direct scrap exposure.

Where should the defect rate come from?

Base the rate on a defined observation period and a consistent defect definition. The Defect Rate, PPM & Yield Calculator converts inspection counts into an observed rate.

An observed production defect rate is not the same as Cpk-derived predicted PPM (see Cpk to PPM). Do not mix observed and modelled values without labelling them. A low observed defect rate alone does not prove process capability—use the Process Capability & Performance Calculator or a process capability study for that.

How to reduce scrap cost sustainably

    1. Confirm the defect definition and data source.
    2. Check measurement-system suitability.
    3. Stratify defects by machine, tool/cavity, lot, operator, shift or supplier where relevant.
    4. Analyse time-ordered variable data and specifications.
    5. Correct centering, variation or stability problems.
    6. Recalculate after verified process improvement.

    Scrap Cost Calculator FAQ

How do I calculate annual scrap cost?

Multiply annual production volume by the observed defect rate (as a decimal) and by the direct scrap cost per defective unit. For example, 250,000 units × 0.8% × $14 equals $28,000 estimated annual direct scrap exposure.

What costs should be included in direct scrap cost?

Only costs directly attributable to one scrapped unit: material, direct labour, disposal and, where directly attributable, the replacement unit.

Is scrap cost the same as cost of poor quality?

No. Scrap is one part of cost of poor quality. Broader COPQ can also include rework, inspection, sorting, containment, logistics, complaints, returns, warranty, lost capacity and lost sales.

Can I use PPM instead of a defect percentage?

Yes. Select Observed PPM as the input basis. The calculator converts PPM to a rate by dividing by 1,000,000.

Does low scrap cost mean the process is capable?

No. A low observed defect rate or low scrap cost does not prove process capability, stability or measurement-system adequacy.

Can this calculator estimate rework and customer complaint costs?

No. This free calculator intentionally estimates direct scrap exposure only. Rework, containment, complaint and other costs are not calculated.

How can I find the root cause of scrap?

Confirm the defect definition and data, check the measurement system, stratify defects by relevant factors, and analyse time-ordered variable data against specifications, for example with the Process Capability & Performance Calculator.
